dunno if this has been said as i cant be arsed to read through the entire thread, but the headlight adjuster.. is it just cross threaded?
if so you could try a die set on it, might save you a few quid.

Good idea to use a Tap and Die, like >SO<. I've tapped plastic before and didn't have any problems.
Can you still get to the thread even though it's a sealed unit?
Another thought, have you tried getting the part(s) from Germany? The old man does this when he needs something for his A6, he saves a fair amount to what he can get it here for.

Im thinking about buying an extended warranty next year when mines runs out.
Some of the prices are scary!!
I actually believe its cheaper to run a 997 than a M3....................might change for one of them instead!!

tbh I have never had a car fail an MOT then when I bought a modern car (CTR) It failed
Needed new rear disks and headlight alignment.
Only cost me £200 which looks good compared to yours
Drives supercharged Tec with torque

You mean the actual plastic electric adjuster or the 4 plastic screws, that screw the headlight down and have adjustment in them?

No its 2.
There is a mad linkage to the projectors from those adjustment screws, either you have adjusted it too far and the ball thing on the linkage has popped out (easy fix, pop it back in)or the linkage has snapped (fucked).
In the end just take off the lense and adjust it by moving the projector by hand
