how much thread is what would be classed as ok to be in the hub? 10mil?

6 full turns plus will be ok

euro guidelines recommend 7/8 though

What ever the diamater plus half. Thats what we stick too at work.

From a previous engineering background it was drilled into us that you work for having 1.5 thread protrusion at the back.

spot on this is what we work to at work also after they did alot of tests in the 50's,

any thing more doesn't make any difference.

Agreed - this is what I have to work on when I'm working on Nuclear Plant.

also what about bolt shape, do people pay attention to this when changing wheels?

not all wheel bolts will sit in all wheels probably and lead to high stess around the hub

Most people probably don't tbh. i've always made sure I've had the right ones when changing for diff wheels though.
