I want to save a film from my sky plus box to USB stick, how much space does it take up, what format is it in and how do i do this??

You can't. There is no way to pull films from from the HD to an external discs
You can pull the HD out and then connect it to a computer to remove non-encrypted stuff I think but most are encrypted

i use a dvd recorder, pulled off like over 50 films from sky movies etc

just played back via sky plus then record direct from the TV?

Yeah you have to play on Sky & record on the DVD. You can't copy them except what Rob said - if you take the hard drive out and hack it, you can probably copy off recordings from unencrypted channels.
Any of the subscription channels that are encrypted though, they are stored encrypted on the hard drive and then the program is run through the viewing card to decode it when you play it back.
